It`s not unusual to mill .060-.080 off new intakes. Matter of fact, i do it on a regular basis. You could use a thinner gasket but keep in mind when tightening down the intake, the intake rail might make contact with the china wall. (block)

Ed is right. I have a guy who does my intake work and he`s proved this on the dyno. BBC with .150 of the intake blocking the port on the head made no difference in HP numbers.

So I put on a thicker gasket and the ports align great but the bolts now want to hit the bottom of the manifold bolt holes. You wouldn’t slot the hole?

The engine I put together recently, I picked the intake. Small Block 400
A Bill Mitchell intake
I looked at all the typical intakes and the Mitchell had a small plenum and perfect for a foot fed Pro Bracket engine.
Intake fit well and the bolt holes were SLOTTED by the manufacturer.

Sure I’ve milled intakes but it’s a pain !
I recall taking .080” off a new Dart I think it was for a friends 496 BB Chev.

Slotting the holes with a rat tail file is a way out but definitely a non machinist mf’er operation as we used to call it.

The misalignment Ed talks about is true and if you looked at it you’d say that will never work ! Even I thought it would not be good
Well it was fine and getting the ports to align with the intake basically did nothing.

All the porting and matching is fine but the gains aren’t usually worth the effort unless it’s a high rpm, gotta make as much power as possible deal. Like SS and Comp

It’s not gonna hurt to get a good port but the intake has to fit right first !

Rich, not only was it fine but I’ll remind you that it produced the quickest and fastest time slip to date back then.

Back to the OP, if he doesn’t want to spend the $30 for intake gaskets, not knowing if that will fix his issue, spend less than $10 at any Ace hardware on a handful of the thinnest plastic shims. Set the manifold on the engine, put a shim on each end between the head and manifold until you have the best port alignment, then attempt to put a bolt in all four corners. If good, no need to elongate the bolt holes. Then pull one corner of shims out, measure them and that’s the gasket thickness you need.

LOL the thickness doesn’t matter just the scenario.

They were .090” thick though just to answer your question. It’s like anything race related. Sometimes things have to be customized.

Rich, I don’t use a file to slot the holes.

I am a machinist, I can mill the flanges if need be such as the OP’s problem but there is no way i would if slotting the bolt holes would fix it, as long as there is clearance at the china rails.
